By evacuating the air, the air and moisture inside the insulation material of the windings (usually polyester, epoxy resin or silicone organic varnish) are removed. Then, under vacuum, a special insulating varnish is injected and positive pressure is applied to ensure that the insulating varnish can thoroughly and evenly penetrate every gap and capillary of the windings. Finally, through high-temperature baking, the insulating varnish is cured, forming a solid insulating protective layer on the surface of the windings.
Analogy:: Just like “pickling vegetables”, through vacuum and pressure, the insulating varnish deeply penetrates into the windings and solidifies.

1.2 Cast Coil Dry-Type Transformer

Process: The prepared windings are placed into a precise mold. Under a vacuum, a mixed epoxy resin is poured into the mold, completely encapsulating the entire winding assembly (both conductors and inter-layer insulation). The resin cures within the mold, forming a rigid, solid, “armor-like” seal around the windings.

Analogy: Think of it as “creating a fossil in amber,” where the windings are permanently sealed within a solid block of epoxy.

  • The environment is highly corrosive or humid (e.g., coastal areas, ships, offshore platforms, chemical plants, wastewater treatment).
  • The highest safety standards are required (e.g., subway systems, tunnels, airports, data centers, critical areas of high-rise buildings).
  • Space is limited, and a compact footprint is necessary.
  • Low noise is critical (e.g., hospitals, hotels, offices near residential areas).
  • The goal is the lowest lifetime maintenance, aiming for a “install and forget” solution.

  • Cast Coil Transformer: Higher initial investment, primarily due to expensive epoxy resin materials, precision molds, and complex manufacturing processes.

2. Operational and Maintenance Cost

  • VPI Transformer: Requires regular inspection and maintenance, such as cleaning insulators, checking tightness, and periodically measuring insulation resistance (especially after exposure to humid conditions). Its insulation layer may develop micro-cracks due to thermal cycling and vibration, requiring attention. Consequently, its total lifecycle maintenance cost is relatively higher.
  • Cast Coil Transformer: Due to its “maintenance-free” design, almost no maintenance is required on the winding itself. Routine tasks only involve ensuring adequate ventilation and external cleanliness, resulting in extremely low lifecycle maintenance costs.

3. Lifespan and Reliability

  • VPI Transformer: High reliability, but the lifespan of its insulation system is somewhat influenced by environmental conditions (particularly humidity). Under ideal conditions, its lifespan is very long.
  • Cast Coil Transformer: Because it is completely isolated from the external environment, its insulation system ages exceptionally slowly, leading to a typically longer and more predictable life expectancy, and higher reliability.

 


Technical Aspects and Design Flexibility

1. Design Complexity and Flexibility

  • VPI Transformer: Relatively flexible design, making it easier to customize for special ratings or integrate specific electrical requirements. The process is mature, and the supply chain is relatively extensive.
  • Cast Coil Transformer: Complex design. Each different rating or voltage level often requires a dedicated mold, leading to longer customization cycles and higher costs. Better suited for standardized, serialized products.

2. Environmental Impact and Disposal

  • VPI Transformer: Its insulation materials (e.g., polyesters, silicone varnish) allow for relatively easier recycling of the winding materials at end-of-life, although the disposal of the varnish may need to follow specific environmental regulations.
  • Cast Coil Transformer: Cured epoxy resin is an inert solid, non-toxic, and harmless during operation. However, at the end of its life, separating the copper/aluminum from the epoxy resin block is challenging, resulting in higher recycling costs and complexity.

3. Failure Mode and Predictability

  • VPI Transformer: In case of failure, it is usually gradual. Warning signs such as decreased insulation resistance or increased partial discharge may appear, providing maintenance personnel with some lead time.
  • Cast Coil Transformer: Due to its robust construction, the failure rate is very low. However, if a serious internal fault occurs (e.g., inter-turn short circuit), it is often sudden and catastrophic. Since it’s non-repairable, this directly leads to the transformer being scrapped.

 


VI. Adaptation to Special Environments

Both are suitable for high-altitude areas but require derating for insulation strength and cooling efficiency. Cast coil transformers, with their inherent high dielectric strength, show a more distinct advantage in insulation performance at high altitudes.

  • Cast Coil Transformers, with their windings forming a single rigid block and uniform mass distribution, offer exceptionally superior seismic performance, making them the preferred choice in earthquake-prone areas.
  • VPI Transformer windings are also solidly bonded, providing very good seismic resistance, though slightly inferior to cast coil types.
