Beyond Standard: Deep Customization of Your Pad-Mounted Transformer Tank
–A Comprehensive Solution from Functional Integration to Project Execution
In power distribution systems, the pad-mounted transformer is widely used in commercial complexes, industrial parks, residential communities, and public facilities due to its compact structure, high safety, and ease of maintenance. However, as grid complexity increases and users demand higher power supply reliability, standard transformer configurations often fail to perfectly meet the specific needs of a project.
Leveraging years of non-standard design experience, our factory understands that behind every “special requirement” lies a unique engineering challenge waiting to be solved. We offer more than just a transformer tank; we provide a deeply customizable, highly integrated power terminal platform. This article uses a tank we customized for an industrial park project as an example to detail how we translate client needs into precise, reliable industrial products for your reference.
Chapter 1: Why Customization? — Real-World Challenges Beyond the Standard
Before delving into customization, let us understand why standard products cannot satisfy all projects. Typically, customization needs arise from the following scenarios:
Space Constraints: The installation site is narrow, and standard dimensions will not fit, requiring adjustments to the tank shape or accessory layout.
Functional Expansion: The need to integrate various monitoring, protection, or control components, such as CTs, circuit breakers, relays, etc.
Special Grid Connection Conditions: The need to operate in parallel with other transformers or connect to special types of cables.
Operational and Maintenance Convenience: The need for more intuitive observation windows, more convenient operating interfaces, or better safety interlocks.
Environmental Adaptability: Special environments (e.g., high humidity, dust, corrosive gases) impose higher requirements on tank material, sealing, and protection level.
When you encounter any of these situations, it means you need to collaborate with a team like ours that possesses customization capabilities.
Chapter 2: Detailed Customization Case Study — From a Sketch to a Finished Product
Below is the complete design concept and implementation plan for a pad-mounted transformer tank we customized for a specific project. We break it down into several key modules for your reference.
Module 1: Enclosure Flexibility and Expandability Design
The enclosure is the main area where operators perform high-voltage cable connections and load break switch operations. In this project, the client proposed the following requirements:
- Design Details: We have reserved removable sealing plates on one side (typically the right side) of the enclosure. When the client needs to connect multiple cables, precise openings can be made at designated locations to install standard cable plugs and receptacles. These side openings are also designed for direct connection to switchgear cabinets, allowing for parallel operation without the need to open the enclosure door. More critically, for future parallel operation with other identical transformers to increase capacity, the sealing plates on the side simply need to be removed, allowing for quick cabinet coupling via busway. This avoids the hassle and safety risks of on-site cutting and welding.
- Client Value: Provides significant flexibility for future load growth and grid structure adjustments while enhancing operational safety by minimizing the need to access the enclosure interior.
Design Details: According to the client’s requirements, we designed large, high-transmittance tempered glass visualization windows directly in front of the high-voltage compartment and the instrument mounting area. These windows use high-temperature resistant, impact-resistant tempered glass with reliable sealing structures.
- HV Compartment Window: Allows direct observation of the working status of high-voltage cable terminations, surge arresters, and voltage indicators without opening the live compartment.
- Instrument Area Window: Enables direct reading of mechanical instruments like the oil level gauge and thermometer mounted on the tank side, facilitating daily inspections “without power outage or door opening.”
Client Value: The tempered glass material ensures long-term transparency stability and weather resistance while meeting explosion-proof requirements. It greatly enhances maintenance personnel safety and improves inspection efficiency.
Module 2: Functional Integration Design of the Main Tank
The tank is the heart of the transformer, housing the core, windings, and insulating oil. The customization focus for this project was on the integration of side-mounted instruments and valves.
Design Details:
Upper Instrument Cabinet: We designed an independent stainless steel instrument cabinet on the side of the tank, centralizing all components requiring regular observation and operation. The standard configuration includes:
- 1″ Upper Fill Valve: Facilitates easy addition of insulating oil.
- Pressure Relief Valve: Ensures rapid pressure release in case of abnormal internal pressure, guaranteeing safety.
- Combination Gauge: Integrates vacuum pressure gauge, thermometer, and oil level gauge for real-time monitoring of the transformer’s “vital signs.”
- More Custom Accessories: The internal space and mounting panels of this instrument cabinet have ample reserved capacity. It can integrate various other accessories as required by the client, such as oil temperature controllers, oil level switches, pressure switches, rupture discs, or even remote monitoring modules. Whether you need to add monitoring or control elements, we can complete the cutting, installation, and wiring before shipment, making this cabinet a “one-stop monitoring center” tailored to your specific needs.
- Lower Protective Cover: At the bottom of the tank, we designed a lockable protective cover for the drain valve. During daily inspections, the cover remains closed to prevent misoperation or external damage. When oil sampling or draining is needed, it can be opened with a special tool for easy access to the internal drain valve.
Client Value: Centralizes key instruments for a clean appearance and clear functionality, while allowing flexible expansion of accessories based on project needs, avoiding costly on-site modifications. The protective cover effectively prevents misoperation and vandalism of the valve.
Design Details:
- To meet the customer’s specific requirements for low-voltage (LV) side exit methods, we designed and installed LV bushings on the tank side. The bushings are made of high-strength porcelain or epoxy cast resin, meeting insulation requirements for the corresponding voltage and current ratings. Inside the tank, the bushings are connected to the LV winding leads via flexible connectors or rigid busbars. On the exterior, we pre-installed large cross-section busbars to facilitate direct connection of LV cables or busways by the customer. The busbars can be copper or aluminum, with surface treatment options such as tin or silver plating to reduce contact resistance and enhance oxidation resistance. Depending on project needs, we can also reserve temperature measurement holes or install insulating covers on the busbars.
Expansion Flexibility:
- The specifications, quantity, and arrangement of the busbars can be customized according to project requirements. For example, they can be designed as single or parallel dual-output configurations, and branch interfaces can be reserved on the busbars for future load expansion. All busbars are supported by high-strength insulators to ensure safe electrical clearances.
Client Value:
- The side-mounted LV bushings offer a compact layout, saving space on the tank top and facilitating parallel installation with LV switchgear cabinets. Factory pre-installation of busbars ensures precision machining of contact surfaces and correct tightening torque, reducing on-site wiring work and eliminating potential quality risks associated with field drilling or tinning. Whether you need single or multiple output circuits, we provide a flexible and reliable integrated solution.
Module 3: Deep Integration of Electrical Interfaces and Secondary Control Components
This is the “advanced level” of customization, elevating the transformer from a simple power device to an intelligent grid terminal node.
Design Details: We designed an independent, large-capacity side-outlet terminal box on the tank side. This box contains not only the traditional secondary wiring terminal blocks but also, based on the client’s electrical schematics, comes pre-installed with the following components and completed internal wiring:
- CT Box: For accurate load current measurement, providing signals for metering and protection.
- Rapid Pressure Rise Relay: Acts as a supplement to the Buchholz relay, instantly issuing a trip signal upon sudden internal pressure rise due to faults, providing rapid transformer protection.
- Molded Case Circuit Breaker (MCCB): Used to control the secondary side outgoing circuits of the transformer, integrating short-circuit and overload protection.
- Instruments with Auxiliary Contacts: For example, oil level gauges or thermometers with micro switches. When oil level or temperature reaches alarm thresholds, the auxiliary contacts close, transmitting alarm signals to the monitoring center.
- More Custom Accessories: The above are common configurations. The terminal box space and mounting plates have ample reserved expansion capacity. We can accommodate any other accessories you require, such as surge protective devices, auxiliary relays, intelligent monitoring terminals, or temperature and humidity controllers. Regardless of your secondary system’s specific configuration, we can complete the pre-installation and testing before shipment.
Client Value: Factory pre-installation and pre-wiring shift a significant amount of on-site work forward. This not only ensures consistent workmanship but also greatly shortens the on-site installation cycle and reduces the probability of on-site errors. Whether standard parts or special devices, we provide a one-stop integration solution.
Module 4: Safety Interlocks and Special Interface Reservations
- Design Details: To strictly enforce the operating procedure of “open the high-voltage compartment door only after isolating the load break switch,” we reserved standard Kirk key lock mounting holes and mechanical interfaces between the tank and the enclosure door. Corresponding key exchange devices can be installed based on the client’s selected interlock logic.
- Client Value: Physically prevents the possibility of misoperation, ensuring personnel and equipment safety.
